As a child, he traveled around the country until his family took root in Ventura County, California. At the age of six, he began acting, singing and dancing at school and local theater productions. After graduating from Buena High School, he moved to Los Angeles to pursue his long-held dream of becoming an actor. He began acting in theater, performing roles in productions such as The Outsiders, Oliver, The Wizard of Oz and Big River. His portrayal of Jesus in Ojai's Godspell brought him to the attention of Hollywood.

In 2006, Zachary landed a role in the comedy film Big Momma's House 2. He is not only an actor - in 2007 he acted as an executive producer on the film "Spiral", in which he also played himself. Levi was supposed to play Fandral in Thor, but was unable to do so due to a filming schedule mismatch with the Chuck television series, and Josh Dallas was cast. However, Levi played the role in the sequel to Thor 2: The Kingdom of Darkness due to Dallas' schedule mismatches, and then reprized it in the third Thor: Ragnarok movie.

Levi starred in the 2002 film Big Shot, which also stars Jennifer Morrison and Nicholas Turturro. That same year, he landed the role of Kipp Steadman in the comedy series Klava Come On! In 2003, he co-starred in the television film Call Jane.

In 2007, Zachary got the lead role in the TV series "Chuck", in which he again was able to enter the image of a comedy eccentric. The final episode of the show aired in January 2012.
